A truck body can reduce fleet efficiency before the vehicle completes its first delivery if its weight, dimensions or access points do not suit the job. Start with Payload, Axle Loads and the Chassis
One of the most expensive truck body design mistakes is treating payload as a single headline number. A lighter body can create more payload headroom, but the vehicle still has to remain within its applicable GVM, axle and axle-group limits and component ratings.
The NHVR General Mass Limits guidance makes this clear: loaded mass must not exceed the manufacturer’s rating, and individual axles, axle groups and components are also subject to limits. Body design therefore needs to consider where weight sits, not simply how much the finished body weighs.
Before we finalise a build, useful questions include:
- What freight will the vehicle carry? Pallets, tools, dense freight and temperature-controlled goods create different weight and space requirements.
- Where will the load sit? Poor layout can make effective weight distribution and cargo access harder.
- Which chassis is being used? Body dimensions and materials need to suit the cab chassis and intended application.
- What equipment is being added? Tailgates, shelving, refrigeration components and other additions contribute weight and use space.
Do Not Sacrifice Workflow for Extra Capacity
A body that holds more freight on paper is not automatically more productive. If drivers cannot load, secure or access that freight efficiently, extra volume can become an operational problem.
Door positions, curtain access, internal clearances, tie rails, steps and loading equipment should reflect how the vehicle is used. Choosing the wrong configuration can create repeated handling, awkward loading or unused space. The better approach is to map the body around the actual delivery workflow before fabrication begins.
Avoid Features Without a Clear Job
Another mistake is specifying features because they sound useful rather than because the operation needs them. Every toolbox, partition, shelf or access system affects weight, space, cost and maintenance.

Treat Compliance as a Design Constraint
Truck body design should not assume that a particular material, axle arrangement or modification automatically creates a specific legal payload. Applicable mass, dimension, registration and access requirements depend on the vehicle and its operation.
We therefore avoid blanket promises about fixed fuel savings, guaranteed payload increases or automatic access to higher mass limits. Those claims require vehicle-specific evidence.
